5 Drodzy Czytelnicy, Po wielu latach nieobecności Prace Instytutu Odlewnictwa powracają w nowej szacie graficznej i ze zmienioną zawartością merytoryczną. Podjęliśmy twórczą inicjatywę, zmierzającą do wznowienia i kontynuacji byłego instytutowego wydawnictwa, mając w pamięci jego niegdysiejszą wysoką renomę, budowaną przez lata z udziałem znakomitych i zasłużonych uczonych oraz praktyków z branży odlewniczej, naszych znajomych i przyjaciół, wielu koleżanek i kolegów. Jest w tym działaniu nawiązanie do wieloletniej tradycji, ale jest również przemożna chęć do znalezienia nowego, właściwego i adekwatnego usytuowania Prac w przestrzeni wydawniczej naszego środowiska zawodowego, pełnego znanych specjalistycznych periodyków, liczących się w kraju i zagranicą. Tempo dnia dzisiejszego sprawia, że ludzie zmuszeni są do coraz sprawniejszego porozumiewania się między sobą, do dysponowania szybkim, możliwie pełnym dostępem do wyników prac naukowo-badawczych, opracowań analitycznych i ekspertyzowych, czy po prostu sporadycznie bądź regularnie uzyskiwanych nowych wyników i danych. Ten swoisty cywilizacyjny imperatyw dotyczy także Instytutu Odlewnictwa. Wznawiając nasze wydawnictwo, chcemy pod względem poznawczym, związanym z celem naszego istnienia, możliwie najpełniej pokazać, czym się zajmujemy, czym dysponujemy, co osiągamy i co zamierzamy. Pragniemy stworzyć w miarę uporządkowany, w zamyśle chronologiczny zbiór, opisujący nasze poczynania naukowo-badawcze, swoiste kalendarium aktywności zawodowej na poziomie bliskim dosłownemu pojmowaniu profesjonalizmu. Pragniemy, aby nasi przyszli Czytelnicy mieli możliwość wyrobienia sobie wszechstronnego poglądu na rozwój Instytutu oraz przebieg realizacji jego misji i strategii. Stąd też równolegle z okresowym wydawaniem wersji drukowanej, planujemy edycję internetową, ogólnie dostępną, łatwą w obsłudze i dystrybucji. Tym samym podejmujemy wyzwanie, jakie stawiają przed nami szybko rozwijające się technologie informacyjne, dla poprawy tempa tworzenia i zakresu udostępniania wiedzy, z równoczesnym utrzymaniem jakości wydawnictwa. Jest jeszcze jeden istotny powód, stanowiący ważką składową siły sprawczej naszych intencji. Doświadczenia ostatnich lat jednoznacznie wskazują na wielki powrót technik wytwarzania do na nowo pojmowanych technologii tradycyjnych, w tym zwłaszcza metod odlewniczych. W aspekcie praktycznym przejawia się to nie tylko w intensywnym, rzeczywistym i planowanym, wzroście wielkości produkcji odlewniczej oraz rozkwitem wielu metod i tworzyw odlewniczych, istniejących i nowych, ale również zauważalnym zwrotem ku kierunkom poznawczym, mającym u podłoża opanowanie syntezy tworzyw i wytwarzania konkretnych, niekiedy niezmiernie wysublimowanych wyrobów. Takie produkty determinowane są ich wyszukaną geometrią i specyficznymi, z góry założonymi właściwościami, a bywają uzyskiwane docelowo do postaci praktycznie gotowego wyrobu (near net shape), głównie na drodze metalurgii ciekło-fazowej, zbyt często jednakże z koniecznym wspomaganiem innych metod wytwórczych, takich jak metalurgia proszków, różnorakie techniki łączenia czy sposoby przeróbki plastycznej. Stąd też tak wiele pietyzmu żywi się do umiejętności coraz lepszego i szybszego urealnienia idei i projektów w postaci wielofunkcyjnego produktu wytwarzanego monotechnologicznie, w elastycznie pojmowanym jednym cyklu produkcyjnym, służącym stricte określonym celom. Taki sposób afirmacji rzeczywistości w odniesieniu do materiałów i wyrobów o różnej proweniencji zyskał miano filozofii postępowania 5
6 opartej na erudycji pod hasłem knowledge based materials. Nic więc dziwnego, że w działalności Instytutu Odlewnictwa pojawiła się realna i dojmująca potrzeba dysponowania nośnym, sprawnym i współcześnie zarządzanym forum do prezentacji wyników i wymiany doświadczeń. Przystępując do realizacji naszych zamierzeń, postawiliśmy przed sobą następujące cele podstawowe: wyeksponowanie prac o znaczeniu technologicznym z zamierzeniem istotnej poprawy i intensyfikacji kontaktów zewnętrznych, zwłaszcza z partnerami przemysłowymi, szybkie i sprawne upowszechnienie wyników prac naukowo-badawczych i rozwojowych w środowisku uczelnianym, akademickim, wśród jednostek badawczo-rozwojowych, odlewni, zakładów przemysłowych z obszarów pokrewnych, zarówno w kraju, jak i zagranicą, prezentację i promocję współpracy Instytutu Odlewnictwa z partnerami krajowymi i zagranicznymi poprzez jej zobrazowanie wspólnymi publikacjami. archiwizację prac realizowanych w Instytucie, pozwalającą w konsekwencji na monitorowanie ich rozwoju i realizację zamierzeń zmian na lepsze. W Pracach Instytutu Odlewnictwa będą publikowane zarówno w języku polskim, jak i angielskim wyniki badań, analiz, ekspertyz i przemyśleń naszych przyszłych Autorów z wszechstronnie pojmowanego zakresu nauk odlewniczych i dziedzin pokrewnych. Tak szerokie traktowanie tematyczne wynika ze współczesnego rozumienia odlewnictwa jako multidyscyplinarnej sfery naukowo-badawczej, poczynając od chemii i fizyki ciała ciekłego i stałego z nieodłączną dozą termodynamiki procesów oraz teorii przepływów, podstawami procesów metalurgicznych i mnogością aspektów inżynierii materiałowej, aplikacją modeli matematycznych do opisu rzeczywistości, w tym zwłaszcza symulacji procesów krystalizacji i krzepnięcia oraz stanu naprężeń czy ogólnie stanu energetycznego ukształtowanej materii wraz z właściwą jej mechaniką stosowaną, zwłaszcza wytrzymałością, w wymiarach uwzględniających przestrzenie wielowymiarowe. Interesować nas będzie każdy poziom materii, od atomowego, poprzez nano-, mezo-, sub-, mikro-, na makrostrukturalnym kończąc. Z atencją należną stosownej utylitarności odlewnictwa, łamy Prac skwapliwie udostępniane będą dla studiów nad badaniami właściwości i specyfiki wysokotemperaturowej ciekłych metali i stopów w kontakcie z mediami w stanie stałym, doborem materiałów metalowych i ceramicznych, przygotowaniem ciekłego metalu, technologią rdzenia i formy, optymalizacją parametrów wytwarzania odlewów, projektowania i prototypowania, różnorodnym sposobom odlewania i obróbki wykańczającej odlewy, aplikacji rynkowych i autorskich programów komputerowych, zasadom mechanizacji procesów wytwórczych, podstawom organizacji i zarządzania produkcji oraz ochrony środowiska, inteligentnym procesom prognozująco-wytwórczym, aktywnemu planowaniu i prognozowaniu rozwoju odlewnictwa, efektywności procesów odlewniczych, monitoringu branży i normalizacji. W kręgu naszych zainteresowań będą również aspekty naukowo-badawcze komplementarnie korespondujące z istnieniem swoistych białych plam w problematyce bliskiej nauce i praktyce odlewnictwa. Wszystkie publikowane prace będą z założenia recenzowane. Do Komitetu Naukowego Prac Instytutu Odlewnictwa zaprosiliśmy wybitnych uczonych, uznanych specjalistów z zakresu odlewnictwa, inżynierii materiałowej, technologii budowy maszyn i metalurgii, zarówno z Polski, jak i zagranicy. Z satysfakcją i radością otrzymywaliśmy niezmiernie życzliwe, pisemne i ustne potwierdzenia uczestnictwa w naszych wspólnych zamierzeniach, zwiastujące powodzenie nowej edycji w dziele wzbogacania wiedzy pracowników naukowych, inżynieryjno-technicznych i praktyków przemysłowych. 6

10 Dear Colleagues and Readers, I have good news and I want to share it with you! Our foundry journal Prace Instytutu Odlewnictwa will be published again! Put in a new graphic form and with the contents slightly changed, after many years of absence it returns to its Readers. We have decided to take the creative initiative and think of a rebirth of this publication, remembering the great popularity it once enjoyed, mainly due to the numerous efforts of our eminent scientists building up the foundry theory, and professionals our friends and colleagues working hard for the foundry industry. There is in this undertaking a wish to pay a tribute to the long-lasting tradition, but there is also our strong will and determination to look for a new and most adequate place that this journal can have in a vast publishing area of our professional environment, full of the well-known periodicals, famous in Poland and abroad. The quick pace of our modern times forces people to look for always better and more efficient means of communication and for an easy and possibly full access to the outcome of research and development studies, analytical and expert studies, or ordinary data published in a regular form or occasionally. This imperative, so typical of today s civilisation, is true also in the case of our Foundry Research Institute. In restoration of our former publication we want to demonstrate in a most comprehensive way, closest to the reality and to the aim of our existence, what we are doing, what we can offer, what we can achieve, and what we intend to do in the future. We aim at creating a relatively well-ordered, chronological by intention, set of information describing our achievements in the research and development area, a sort of calendarium of the job-related activities, raised to a level of professionalism in full meaning of this word. It is our will and intention to enable our Readers to get a complete and multi-faceted idea about the development of the Institute, its mission and strategy, and its endeavours to successively match the theory with practice. This is the reason why we are planning to have, in parallel with the periodically published printed version of Prace Instytutu Odlewnictwa, also an e-edition, generally available on Internet, easy in access and distribution. In this way we try to face various challenges that the unusually rapid progress in information science and technology places in front of us, and among them the challenge of speeding up the pace at which the knowledge is created and rendered accessible to its users, not forgetting the quality that the publication should also offer to its Readers. There is still another important reason, a powerful component of the executive power of our intentions. As the experience of the past few years teaches us, in a new embodiment the traditional manufacturing technologies, the art of metalcasting in particular, celebrate now their great come back. In its practical aspect, this trend expresses itself not only as an intensive, factual and forecast, growth in the volume of castings produced, and a renaissance of numerous cast materials and casting technologies, both old and new, but also as a strong inclination towards those cognitive fields of knowledge that are based on the synthesis of materials and fabrication of some specific, sublime we might even say, products. Products of this type are characterised by an intricate geometry and a specific, set a priori, complex of properties. The ultimate goal is to make a product of near net shape, that is, ready for use immediately after having been made. The process applicable here is liquid phase metallurgy, often aided by other manufacturing 7
11 techniques, like powder metallurgy, different methods of joining, or variations in plastic working. Therefore so much attention is paid to the skill of designing always better and more efficient means and tools that can help in forging the ideas and projects into real facts, assuming the form of multi-functional products fabricated by monotechnology in a flexible but single-step production cycle, serving strictly defined objectives. This type of the affirmation of reality, when referred to materials and products of different provenance, has been given the name of the philosophy of acting based on erudition, gathered under one common heading of the knowledge based materials. No wonder that in the activities of Foundry Research Institute has appeared an urgent need for strong, modern and efficiently managed forum to present recent achievements and exchange the knowledge and experience. Therefore, being now on the verge of a practical embodiment of our intentions, we have set the following goals: to highlight the issues that can impact the technology and tighten the internal relations, especially with partners from the industry, to disseminate quickly and efficiently the outcome of research and development work in universities, high technical schools, research and development centres, foundries and industrial plants both at home and abroad, to highlight and promote the cooperation of Foundry Research Institute with partners at home and abroad, mainly through publication of joint research works, to collect and preserve in archives the outcome of studies carried out by the Institute for constant monitoring of progress, and to introduce changes and improvements. Prace Instytutu Odlewnictwa will be published in Polish and English. The contents will comprise the results of investigations, analyses, expert works and theoretical studies done by the Authors of the articles with subjects covering a wide range of topics from both foundry science and the related fields of knowledge. This variety of topics discussed in the articles is the best illustration of a modern approach to the metalcasting technology, understood as a multidisciplinary branch of research and studies, starting with the chemistry and physics of the solid and liquid body with an inherent touch of process thermodynamics and flow theory, through the fundamentals of metallurgical processes and multi-variant aspects of materials engineering, to end with the application of mathematical models in description of reality, with emphasis put on the simulation of crystallisation and solidification processes and the state of stresses, or general energy state of the shaped matter with the pertinent applied mechanics, the strength of materials in particular, in a range allowing for multi-dimensional spaces. The sphere of our interest will cover every level of the matter, from atomic, through nano-, mezo-, sub-, and micro-, to macrolevel. With due attention and not forgetting for a moment even that the art of metalcasting, first and foremost, is of a utilitarian character, our journal Prace Instytutu Odlewnictwa opens its columns to all who are willing to publish their articles on the following subjects: the properties, and specifically the high-temperature characteristics, of liquid metals and alloys in contact with the solid state media, the choice of metals and ceramic materials for various applications, molten metal processing, mould and core making technology, optimising casting production parameters, designing and prototyping, different techniques of metalcasting and casting finishing treatment, market applications and genuine computer programs, the principles of mechanisation of the manufacturing processes, the fundamentals of organisation, production management and environmental protection, intelligent processes of forecasting and product fabrication, active planning and forecasting of foundry development, effectiveness of metalcasting processes, sectoral monitoring and standardisation. Of interest are also these achievements in science and research which in a complementary way correspond to the existence of white spots in problems close to the foundry theory and practice. 8

To the Scientific Committee of Prace Instytutu Odlewnictwa we have invited the eminent scientists, recognised specialists from the field of foundry practice, materials engineering, and technology of machine construction and metallurgy, working in Poland and abroad. With satisfaction and pleasure we acknowledge the fact of having received numerous, very kind and inspiring, offers of participation in our joint project, which augurs well for the new publication and its main objective to enrich with new ideas the knowledge and skills that our staff of research workers, engineers, technicians and foundrymen working in industry possess. And with this message and deep faith in the usefulness of our initiative we hereby invite cordially our dear Authors and Readers to participation in the ambitious act of reactivation and development of our journal under the very promising and challenging, at the same time, heading of Prace Instytutu Odlewnictwa, which means exposing the achievements of our Institute with every intention of serving the needs and expectations of the entire foundry sector with its noble cultural heritage and, by no means easy, challenges of the modern day. In this path, mathematical modeling and numerical simulation are extremely helpful techniques for design and investigations of functionally graded materials. The aim of this paper is to show the possibility for production of gasars with graded porous structure. This is done by means of comprehensive mathematical model of fered by the authors in a previous work. The way to control the structure by means of processing parameters is discussed on the basis numerical experiments related to copper/hydrogen system. Key words: gasars, highly porous materials, designing, functionally graded materials, mathematical modeling, numerical simulation, copper-hydrogen system, oriented structure Streszczenie Rozwój metod projektowania mikro- i projektowanie makrostruktury materiałów określanych mianem funkcjonalnych gradientowo stanowi wyzwanie dla nowoczesnego przemysłu. Modelowanie matematyczne i symulacja numeryczna są technikami niezmiernie pomocnymi w zakresie wyznaczania wytycznych technologicznych dla opracowania i przewidywania właściwości danej klasy materiałów. Celem danej pracy jest analiza możliwości wytwarzania nowego rodzaju materiałów hipotetycznych gazarów charakteryzujących się gradientową strukturą porowatą. Opierając się na wynikach poprzednich praca autorów, zaproponowano model matematyczny, umożliwiający sterowanie strukturą mediów porowatych o ukierunkowanej strukturze por. Poczynione założenia przedyskutowano na podstawie numerycznych eksperymentów dotyczących układu miedź wodór. Stwierdzono, że podstawowymi parametrami technologicznymi procesu wytwarzania gazarów o strukturze gradientowej jest parcjalne ciśnienie gazu, wywierane na ciekły metal przed i w trakcie krzepnięcia. Zmiana ciśnienia prowadzi do zasadniczych zmian w ilości zarodków i por w odniesieniu do jednostki powierzchni. Uzyskiwana porowatość może się wahać w szerokim zakresie 0-40%, co pozwala na wytworzenie materiału o wysokim gradiencie właściwości. 15 Ludmil Drenchev, Jerzy Józef Sobczak Prace IO Introduction Functionally graded structures, their characterization, properties and methods for making are new rapidly developing branch in materials science. The idea of Functionally Graded Material (FGM) is introduced in the early 1980s in Japan, where this new material concept has been proposed to increase adhesion and minimize the thermal stresses in metallic ceramic composites developed for reusable rocket engines [1]. Meanwhile, FGM concepts have triggered world-wide research activities and are applied to metals, ceramics and organic composites to generate improved components with superior physical properties [2-4]. Functionally graded materials are characterized by gradual space changes in their composition, structure and, as a result, in their properties. Usually they are composites (not only metal matrix composites) but graded structures can be obtained also in non-composite materials on the basis of variety of microstructures formed during some kind of material processing. These materials do not contain well-formed sharp boundaries or interfaces between their different regions as in case of conventional composite materials. Because of this, such materials posses good chances reducing mechanical and thermal stress concentration in many structural elements, which can be developed for specific applications. The structure is not simply inhomogeneously but this inhomogeneousness is performed in one direction, typical for entire volume of a material. Development of instruments for micro- and macrostructure design in functionally graded materials is a challenge for the modern industry. In this path, mathematical modeling and numerical simulation are extremely helpful techniques for design and investigations of functionally graded materials, which, in fact, are typical representatives of knowledgebased materials. The aim of this paper is to show the possibility for production of gasars with graded porous structure. The way to control the structure by means of processing parameters will be discussed. 1. Gas diffusion problem in gasar technology Gasars are specific class of porous materials [5, 6], which are obtained by unidirectional solidification of gas saturated melt. The gasar structure can be characterized by local porosity, average pore diameter at certain cross-section, pore number per unit area, pore direction and some others. Gasar production technologies offer different instruments for structure control. They are connected with changes of gas pressures during solidification and direction of solidification front moving and its velocity. In fact, all the structure-determining phenomena take place on solid/liquid interface. Most essential are gas diffusion and gas concentration in the melt just ahead of the solidification front. The natural internal interconnections between the phenomena and the formed structure can be seen more clearly through the explicit mathematical model, which is largely discussed in [7]. Here only the gas diffusion problem will be shortly described. As it is well known [7, 8], for purpose to provide more flexible structure control, mixture of active gas (hydrogen or nitrogen) and argon is used in this technology. Argon 12

In the case here considered gas diffusion in the melt appears because of the nonuniform gas distribution formed during solidification and pore growth. This velocity expresses the natural relation between solidification and gas transfer in the melt for the process discussed here. Numerical experiments For purpose to demonstrate the potential for obtaining of gasars of graded structure a number of numerical experiments are carried out. All simulations discussed below are done by the model offered in [7] and are related with copper/hydrogen system. Physical parameters for copper, which are used, can be found in Table 1. Gasar ingots are obtained in a metal mold predominantly cooled at the bottom. The active gas is hydrogen and melt saturation is realized by gas mixture of hydrogen and argon. Initial melt temperature is 1473 K and solidification started after complete melt saturation. Equilibrium gas concentration in melt is determined by relation (2). 14

The local porosity here is controlled only by partial gas pressures of hydrogen and argon. The partial pressures in gas mixture above the melt are changed as shown in Fig. 2. In the same time pore number per unit area and nuclei number per unit area decrease also rapidly. The reduction of nuclei number per unit area is greater then reduction of pore number per unit area, Fig. 3b). This is because of the gas concentration at solid/melt interface is lower due to increasing of porosity. When solidification front passed through z = m both partial argon, P Ar, and hydrogen, P Ar, pressure increase rapidly, the local porosity and average pore diameter decrease and reach zero values. The very high gas pressure values in the system cause reduction of gas volume in pores and all pores close. Then entire gas quantity that is rejected on solid/melt interface remains in the melt ahead of solidification front and increases probability for gas pore nucleation. A lot of pores form and start to grow, which can be seen in Fig. 3b). In this case again number of pore nuclei increases quicker than number of pores. This is because some nuclei do not become pores. They simply remind as very small gas bubbles in solid. When solidification front passes trough z = 0.05 m P Ar decrease from 0.7 MPa to 0.6 MPa. This reduction does not have sensible effect on the structure. The porosity and the average pore diameter slowly increase because the gas volume in the pores increases, Fig. 3a). At constant gas pressures nucleation and pores per unit area become approximately constant at relatively low level, Fig. 3b). The ingot local porosity in the range m < z < m is about From z = up to z = the local porosity constantly increases up to 0.4 and forms an area of graded porosity. Then, because of the partial pressures increase, the local porosity sharply decrease and a narrow non-porosity zone appeared in the ingot. At values of z greater than 0.06 m the local porosity reached approximately constant value of This experiment demonstrates the possibility for production of ingot, which local porosity varies in wide range (in our case from 0 up to 0.4, see Fig. 3a) and can be controlled by the partial gas pressures. In this case the partial gas pressures of argon and hydrogen are changed as shown in Fig. 4 a). The changes are chosen to provide graded porous structure in the ingot obtained. By means of partial hydrogen pressure, P H2, gas concentration in the melt ahead the solidification front can be controlled, and partial argon pressure, P Ar, control pore size and gas flux trough gas/liquid interface. When solidification front moves from z=0 m till z=0.038 m the total pressure decrease slowly as result of slow reduction in P H2 and P Ar. The local porosity, Fig. 4 b), and the pore number per unit area, Fig 4 d), increase. After this stage, when partial argon pressure increases and partial hydrogen pressure decrease, local porosity becomes zero. High value of argon pressure does not allow formation of porosity. It must be mentioned that in this case average pore diameter does not vary in so large interval, Fig. 4 c).
